assim = thus = in this way of maner
então = then = at that time
Assim ele foi caminhar, mesmo estando coberto de poeira = Thus[and so/so], he went walking, even though he was covered with dust
Então ele foi caminhar, mesmo estando coberto de poeira = then, he went walking, even though he was covered with dust.
The first sentence implies that given the circumstances or context, he went walking regardless of what happened previously. Meanwhile the second one implies that he went walking after what happened previously.
Assim refers to the manner, and então to the time.

To be more specific, let's pretend he fought before going on a walk, if you use 'assim', you are saying
"even though he just had a fight, he went walking" = manner
but if you opt for 'então', then you are saying:
"He went on a walk after the fight" = time
Notice how with "então" the fought is treated just like an event, something that happened and with no particular importance, 'então' acts like a connector, placing the two events "the fight" and "the walk" in order.
However, 'assim' acts like a modifier, as if the walk was a consequence of the fight, or as if the fight was having an impact in how the walk was going to be.

Although if you are using them like a vocative to state something, then they are the same.

I'd say they are equivalent in most cases. But 'saudades' does express a stronger feeling and more nostalgic ish.
Saudade is when you look at a picture of an old friend and this abrupt feeling takes over you, a mix of love, nostalgia, and sadness and if you could you would live it all over again.
Sentir falta is when you just miss someone.
Saudade is often associated with death or the end of a "journey" since these people/events are no longer here and you simply can't have them anymore. I quite often see people describing 'saudade' as the love that remains, and frankly it's quite accurate.
It's like after a break up, you may not miss the person itself any longer for various reasons, but inexplicably there's this feeling on your heart telling and urging you to go back when things were good, you don't miss the person, but you still feels 'saudades'.
